A packaging test plan is not a pile of reports — it is a short list that maps each failure mode to a named standard, a pass criterion and a test stage. For most e-commerce parcels the core set is a distribution simulation (ISTA 3A or ASTM D4169), a seal-strength test on flexible formats (ASTM F88), a puncture or impact check on protective formats, and migration testing only where food or beverages touch the pack. Specify these before you approve artwork: a damage claim costs far more than a test.

Start with the failure mode, not the test

Every test should earn its place by preventing a failure you have already seen or can reasonably predict. Work backwards from the four failures that drive most packaging damage claims:

  • The parcel is dropped, vibrated or crushed in transit — drop, vibration and compression simulation.
  • A pouch, valve or seal opens under pressure — seal strength and leak testing.
  • A sharp edge or rough handling punctures a mailer — puncture and impact resistance.
  • The pack touches food, drink or skin and something migrates — migration and food-contact testing.

If a test does not map to one of these, it is likely a cost without a decision. State the failure mode when you brief your supplier, not "please test everything."

The tests that cover most e-commerce packaging

Distribution simulation: drop, vibration and compression

This is the backbone of a transit test plan. For parcels, ISTA 3A is the standard general simulation for packaged products up to 70 kg (150 lb) shipped through parcel delivery — it sequences free-fall drops, vibration and compression in a controlled order. ASTM D4169 is the alternative when you ship mixed parcel and palletized freight and want a distribution cycle with selectable assurance levels.

For a courier bag or mailer you are validating, match the standard to the real channel. If you sell through Amazon "ships in own container," expect the item to be tested to ISTA 6-Amazon.com-SIOC, which uses Amazon's parcel-handling assumptions rather than a generic cycle.

Seal strength and leak integrity for flexible formats

For spout pouches, standup zipper pouches, side-gusset bags and vacuum bags, the weakest point is usually the seal. ASTM F88 measures the force required to pull a heat seal apart and is the standard request for heat-sealed flexible barrier materials. For pouches with valves or fitments, pair it with a leak or bubble test so you verify the whole package holds, not only the seal line.

There is no single "good" seal number to copy across structures — the pass criterion depends on the material, the contents weight and the fill temperature. Ask for the report with the method, machine, sample count and the pass criterion actually used.

Puncture and impact for protective formats

Bubble mailers, foil and shielding bags, cosmetic bags, and folding or rigid cartons all fail differently under a point load. Puncture resistance and impact are tested per the material structure, and the applicable method changes between film, board and molded fiber. Do not accept a family-level "passes puncture" statement — request the named method and the pass criterion for your exact structure. Migration and food contact — only when it applies

Migration testing is a compliance exercise, not a physical one, and it is relevant only when food, beverages or regulated cosmetics touch the pack. The EU framework regulation for food-contact materials is (EC) No 1935/2004, with plastics tested against specific migration limits for their intended contact conditions. Reading a test report without over-claiming

A useful report names the method, the revision year, the lab, the sample count, the exact material structure tested and the pass criterion. Four things should make you pause:

  • A report that says "pass" without the method or the criterion.
  • A family-level result used to imply your specific structure is covered.
  • Performance values (seal, puncture, OTR/WVTR) stated without an applicable test report — see our barrier guide.
  • A report that is years old or from a different material or factory.
