Flat-bottom (block-bottom) bags stand upright on their own, offer five printable panels and look more premium on a grocery shelf — but they cost more to ship empty and ask more of your filling equipment. The right choice turns on whether your coffee sells mostly online or on a shelf, and how your packing line is set up today.

Before comparing trade-offs, it helps to be precise about what these two formats are — and are not.

Both formats are made from multi-layer barrier laminates — typically PET / Alu / PE, PET / EVOH / PE, or metallised OPP / CPP — and both can be ordered with one-way degassing valves. The differences that matter most are structural, not material.

Shelf Appeal: Which Format Sells Better at Retail

If your coffee sits on a supermarket or specialty-store shelf, the flat-bottom pouch wins on presence. It stands upright without assistance, puts five faces in front of the shopper, and reads as "premium" in the specialty-coffee category. Retailers often prefer it precisely because it doesn't fall over when a customer nudges the row.

Side-gusset bags can stand when filled, but they are less stable — the gusset folds mean the base is narrower than the body, so they tend to lean or slide. In a retail display they often need shelf trays, pegs or gravity-feed racks to stay upright and forward-facing.

The channel rule of thumb:

  • Retail / grocery / café shelf → flat-bottom. You're paying for the format with better merchandising. The bag is the silent salesperson.
  • E-commerce / DTC subscription → side-gusset can work well. The bag only has to survive transit and look good in a flat-lay photo. Freight cube matters more than shelf stance.

That said, many DTC coffee brands use flat-bottom anyway because the unboxing moment matters: a block-bottom pouch with a matte finish and a valve feels like a coffee bag, not a commodity mailer.

Filling-Line Fit: What Your Packing Setup Can Handle

This is where the two formats diverge sharply — and where the more expensive bag can actually cost less if it matches your existing line.

Side-gusset: simpler fill, but more labour on seal

Side-gusset bags arrive flat and are filled from the open top. For small roasters and manual or semi-automatic lines, this is often easier: the operator opens the bag, fills it, and heat-seals the top. A degassing valve, if used, is pre-applied by the converter.

The downside: sealing a side-gusset bag cleanly at the top requires care because the gusset folds create thicker material at the side seams. An inconsistent seal here is the most common source of leakers.

Flat-bottom: needs form-fill-seal or pre-made pouch equipment

Flat-bottom pouches can be run on automatic form-fill-seal (FFS) lines if you're using rollstock, or filled as pre-made pouches on a rotary or inline pouch filler. The advantage is speed — once dialled in, a pouch filler can run 30–60 packs per minute. The trade-off is that pre-made flat-bottom pouches take up more space in storage than flat side-gusset bags, and switching between formats on the same line usually requires a changeover.

If you roast under 5,000 bags per month, manual or semi-automatic filling of side-gusset bags is likely the lower-capital path. Above 10,000 bags per month, the flat-bottom pouch + automated filling starts to pay back through labour savings and fewer seal failures.

Freight Economics: Bag Shape Changes Your Landed Cost

Coffee bags are light but bulky. The shape of the empty bag determines how many fit in a master carton — and how many master cartons fit in a container.

Empty-bag freight: side-gusset wins

Side-gusset bags ship flat. A carton of 1,000 side-gusset bags might occupy 0.025 m³. The same count of pre-made flat-bottom pouches — which have a rigid rectangular base — can occupy 0.040–0.055 m³, depending on the gusset width and whether they are nested or bulk-packed.

Over a container-load, that difference matters. At a typical LCL rate of US$120–180 per cubic metre from Asia to Europe or North America, an extra 0.020 m³ per 1,000 bags adds US$2.40–3.60 per thousand in freight cost. On a 100,000-bag order, that's US$240–360 in additional freight — just from bag shape.

Filled-bag freight: flat-bottom earns some of it back

Once filled, flat-bottom pouches stack more neatly because the rectangular block shape nests into a shipping case with less wasted air. Side-gusset bags, with their tapered profile, leave more void space in the outer case. If you case-pack tightly, the flat-bottom format can recover some of the empty-bag freight penalty.

Some decisions don't depend on format. These three apply equally to side-gusset and flat-bottom:

Barrier performance is a function of the film structure, not the bag shape. Whether you choose PET/Alu/PE for near-zero oxygen transmission, or a metallised PET/PE structure for a moderate barrier with a more recyclable profile, the laminate spec is independent of the format. Specify your target OTR (oxygen transmission rate) and WVTR (water vapour transmission rate) with your packaging partner, not your bag style.

One-way degassing valves can be applied to either format. Fresh-roasted coffee releases CO₂ for days after roasting — the Specialty Coffee Association recommends packaging whole-bean coffee within 24–48 hours of roasting, and a one-way valve lets that CO₂ escape without letting oxygen in. [^1] Valve placement is usually on the front panel for flat-bottom and on the upper front for side-gusset; the converter will confirm the position in the artwork proof.

Closure options differ slightly. Flat-bottom pouches almost always carry a press-to-close or slider zipper above the top seal. Side-gusset bags can be ordered with a zipper, a tin-tie, or a simple heat-seal (common for single-use or vacuum-packed formats). If your customers expect resealability — and most specialty-coffee buyers do — confirm the closure type in your spec, regardless of format.

Work through these in order. If the answer to question 1 is "mostly retail," you can probably stop there.

  1. Where does your coffee sell? Retail shelf → flat-bottom. Online/DTC only → either format works; move to question 2.
  2. What's your monthly bag volume? Under 5,000 → side-gusset is the lower-capital path. Over 10,000 → flat-bottom with automated filling starts to pay back.
  3. How much print real estate do you need? If your brand story, brew guide, origin details and certification marks all need to fit on the bag → flat-bottom's five panels give you room. Minimalist brand with a single front label → side-gusset is enough.
  4. How tight is your freight budget? If you import bags from Asia and freight is a meaningful line item → side-gusset's flat-pack advantage is real. Ask your packaging supplier for a cube comparison on your specific dimensions before deciding.
  5. What does your co-packer or filling partner require? If they run pouch-filling equipment, ask what formats their line accepts before you commit to a bag style.
